Just started to remove the sill on Station Sedan, drilled out the lower spot welds and just going to start on the upper welds. there are hundreds  of them, is there an easier way to do this or do I have to drill out every spot weld?
Is spot welding a random process?
Any advice would be great.

Yes, it is a tedious job.  But in order to not destroy the good metal underneath you have to be gentle.
Grinding is also an option for removing a section where there are a lot of spot welds close together.

Had a look at the tech article, very good.
Would it be ok to leave to top  horizontal section of the sill in place , put a flange in it and weld to that then cut the sill to fit and butt weld round the "A" and "B" pillars?
That way I could leave the doors on, would'nt have to un pick the welds and  most of the new welds would be hidden under the scuff plates
Any thoughts?

Yes this is possible, I did this once but was not happy with my results, the join around the "B" pillar seemed to be very hard to get right.
