Cut a long story short,i used to drive this everyday until i crashed up the arse of a brand new commodore,i was wearing thongs and foot slipped off brake at the oh shit moment.

In pie cutting the roof like that ,i pancaked the roof a bit and also brought the rear screen down to line up with door windows.

That quarter panel had almost an inch of bog in it.i always knew it was bad underneath.but hell that repair ?

it keeps the surface rust off till im ready to paint then i will sand it off

good question.
yes i did stretch the cutout and actually rolled it back a bit to centre the wheel in the arch better.
as you can see at the back ,there is only about 9/16 patch in there instead of an inch or so.

Thanks.  Yep, that makes sense - I can see the datum marks don't line up after welding.

Roof length is established after trial fit then a second roof found at bendigo swapmeet(such a lucky score for 50bucks)
Was used. Very impressive work indeed Wayno. Your butt welds look outstanding. Ranex is good stuff for surface rust, and that amber liquid good for inspiration too. Keep at it and keep the pics coming.

Roof I got from swapmeet was quite beat up so good piece from original roof was used. Also inner brace was cut out so I could planish the weld afterwards and original brace is used cut one inch wider. That way my joins weren't all in the same place. Patch was welded in, then planished and sanded smooth. With the door frame tacked where I wanted it, a pie cut was made which fixed 2 things again. It allowed me to improve the  flow of the rear windscreen and made the radius(or crown) of the roof where the join was line up almost perfectly. Sorry to jump around a bit.
 But back to the guards :)
The bottom of guard had a ordinary repair back in the day so that join had to go.
 I planned to add a filler strip to get rid of it plus fill the void of the wheel arch.
The 3rd pic shows the penetration on the backside. Minimal planishing will be needed.
I usually planish before sanding the weld but it hardly needed it so I got carried away.
I probably won't do it this way again, but you have to experiment  to learn.
Last photo is not planished yet.

A bit more on the guard
I've also rolled the headlights forward
 1 1/4inches.it happened by accident. I only had one screw in the bottom of the headlight rim and it fell forward over a few weeks. I noticed it looked meaner like that. So that's how this happened.
I've always thought that peak on top had to be longer so I smashed it in on the grass with hammer and bolster chisel. (old school) haha. I couldn't afford a sandbag at the time ,so I used nature one.
None of the guard is really concluded yet.
I like to get the mods close so I can get a good visual on the whole flow of the car, before finishing just in case I don't like it. Then I haven't wasted a whole lot of time.

Awesome pic's & explanations Waynos. I've got some major repair work on my FB guards coming up that I'm a bit hesitant about as I haven't done this sort of thing before - thanks for the inspiration ;D

Also, with the widening of the roof rear, how do you get the top of the door frame gutter to line up in a straight line? I noticed in earlier pics there was some tape running from the windscreen towards the back - did you slice along there to push the roof gutter out and then add a filler patch?

I've never liked the bulbous  roof on a ute. As I have said I drove this car everyday for 2 years lookin at it. So I always wanted to pancake the roof which many say does not work. So pushing out the front of the roof to line up with the rear I thought would take some of that bulbous roof out. It did a little bit but I pie cut along  that masking tape line later on  to take even more of that bulbous roof line away. So what happened  was rain gutter stayed where  it was and 5/8 more came out of the roof and rear windscreen.

I don't have a mig at home. I only like mig for plug welds. Tig for everything  else.my tig, I can stick weld with if I need to make a table or something. I really have no need for a mig at home.
I have 14000 dollar migs at work.
I don't find a need to bring one home much.
My thoughts are if you're building a car buy a cheap tig and learn to use it. Instead of a cheap mig. That's just my opinion.

Thought I'd better finish the front repairs from the crash I had, before moving back on to the fun stuff. What went from a few rust patches in the front of subframe turned into the decision to replace it all.
Why risk it. It's normally about 1.5 steel. But I'm upping it to 2 mm. I started making the inner skirt/guard too. Kept looking at k frame rust.

Love seeing the bones of the car exposed.
I would have thought some bracing would have been required when removing the quarter panel.
These bodies were made in a jig in the factory to ensure trueness.
Keep the pics coming, enjoying the thread.

I'll just make sure everything is true and square when it goes back on. Your eye is the best judge when replacing panels like this. I had a long think about bracing it. These cars were never even left to right from factory. Most old cars I've worked on are usually half inch out at least left to right.
I can rectify these problems with a porta power when the quarter goes back on.
It will be more square and true than Holden ever built. 😎

Got some done today. Mostly unpicking old metal where the new metal will go. I'm making this front section a little different different than factory. I usually  spend forever trying to modify stuff and make it look factory. I m not spending forever on these front sections for something no one really ever sees. Finally almost got the front k frame done. A little rust repair has turned into a week's work. Haven't welded it in yet but the hard yards are done. And weld thru primered. So I made this panel with all the tools in this pic. Anyone that thinks you need all the bead rollers and  a Pullmax and all that fancy stuff. You don't. I have used all that fancy stuff but I don't have it anymore. So I just hand form everything now. It takes a bit longer ,but you make do with the tools you got. Hey mate that panel is a great piece of work and of course one of the many that is not reproduced, I did a friends fc subchassis before fitting his 305 and that panel was pretty bad, just ended up patching it as best as I could.

This bit had some rust. Sills will probably  come off to check for more.this is the worst rust ive found in the whole car so far.pretty lucky  i think.easy fix. Contemplating welding some rhs  into the sill to strengthen the chassis aswell.i 've been thinking of cutting off the sills to do this anyway.

just tacked 2.4 mm tig welding rod .
my friend just purchased a similar tool that spotwelds then slide hammer etc
it cost him over a 1000 bucks
i found a chuck from an old drill and saw the slide hammer.......
found some threads to screw the 2 together and i had this great little tool to pull stuff out where you cant get behind with hammer and dolly

All too common I’m afraid. I’ve used Selleys butyl mastic on those contact areas and make sure no dirt or moisture can get in there when it’s repaired and put back together. Used the small tech screws, extra ones to ensure the apron is sealed tight against the body. Then a coat of paint or two over it all. Better late than never.

Got some rust done where subframe bolts on, and decided to delete wiper motor and wiring loom holes. Seems like I've done so much but hardly anything to show for it in the last week. The ute has been on vacation for a while in a storage shed whilst other life things happening. It's finally home and time to get into it again. My old booster stuck out and looked stupid so Im trying to recess the booster right inside the firewall.

i bought this car as a rust free (supposedly) car maybe 12 years ago .car is rust free still in common areas where they usually rust.
so was just surprised to find that rusted bolt so far gone when the whole car is virtually rust free still,the rust repairs youve seen are the only bad bits in the car.
im about to chop the right hand quarter panel off just to be sure

previous owner ground the knuckles to stop it binding.

its recessed about 85 mm
just misses handbrake and  gives enough travel for the pedal
it was all guesstimated ,  i got seriously lucky aswell

Sorry, auto correct. I meant recessing, not reversing. Anyway if it doesn’t bind, good. It was just that your recessing the booster reminded me of what Neil did with the top joint on his ek ute. Recessed back in the firewall. Anyway, all good.
